The iso looks fine... what should be in the root directory on the CD? Can I simply extract the ISO and burn it as is to the CD? or should I only burn the isolinux subdirectory to the CD root?

Yup, I have a smoothwall CD I burned from an iso download and it boots just fine from the CD. I've mentioned in a previous post I can boot other CD's fine. Please read the entire thread! Can someone simply tell me what should be burnt to the CD root. My previous post list the files I have on the download CD root. Should I use the isolinux subdirectory files to creat the bootable CD, or the install subdirectory files?
If you do a md5sum hash of the iso file, if it is correct you will know that you have all the files that are needed on the CD. I seriously don't someone wants to do a ls -al from / and post ever file that's on the CD.

Hmm, I just download the iso, go into nero and go "open", select to display "all files" and pick the iso file (after decompressing it using winzip or winrar, since it comes gzipped).
Then I pick burn, I have a 52x burner and it's worked every single time i've tried. I can also use roxio without a problem, there is no need to create any sort of "bootable" cd manually, just burn the image and everything you need is transferred to the cd and you can boot off it.

Actually, it is a hard question because the files your computer reads to start the boot process do not show up in the file structure of the CD. I don't remember all the details, but there's something about an El Torito boot record and other such things.
I had a similar problem where I could not get two correctly burnt CDs of ASL-V4 to boot on a particular computer, eventhough the CDs would boot on other computers and other CDs would boot in that particular computer. I even removed the CD-ROM drive from a computer that would boot the ASL-V4 CD and tried it in that particular computer.
I thought about mounting the .iso on my system, copying all the files to my hard disk and building my own .iso that did have every conceivable boot option. Since that would require re-learning about the boot process and mkisofs, I opted to take that computer's hard disk, put it in another computer, install ASL-V4, and return the disk to the first computer. That was easy, straightforward, and worked.
Well that's the ticket. The CD had the correct file structure and was burned correctly. It just doesn't boot in all my machines. Strange though, the target machine in question boots smoothwall from a burned iso without any problems.
I wonder what could be causing the different behavior? Could Astaro provide boot diskettes in these cases?
I had a similar experience. I bought an Acer notebook a few weeks ago that doesn't come with any OS. Wouldn't boot my bootable Windows 2000 with SP4 slipstreamed eventhough I've been using the same CD (also SP1/2/3 previously) on hundreds of other computers. Had to find the original Windows 2000 CD and install from that, then apply the SP later.
