up2date install problem "internal error?"

I recenly took over sys admin position and found our firewall  really behind on updates. I've had to go back and forth gettng updates -- trying to install -- getting /var/up2date  not enough space -- deleting the later updates to have space and installing the next update.  All was working fine until update 5.025.  My release version is reading 5.024 but I get the following failure log upon trying to install 5.025. Any help would be appreciated!

    Did you try downloading 5.025 and installing it by uploading it to the firewall instead of letting the firewall download it?

    Sometimes if there is an interruption the up2date download on the firewall gets an incomplete package. I find doing a manual up2date in that situation will fix it.

    You may need to delete the faulty download first though.

    Did you set a lilo password on the initial screen which contents special characters like %,$ ...

    Well darn.. That didn't work either.  I've got no clue now..  I even loaded a new server with the 5.013 image and started installing the updates in order...  Am I installing them too fast? I wait for the server to restart the middleware and try installing the next version. 14, 15, 16 went fine and it died on 17 with the same error...

    ok, to get debug output, type in on console:
    'ainstall --upto 5.026 --debug'

    Maybe this give any hints.

    Tried with no Joy. Basically the status was the file was corrupt and it would not install ... delete 5.017 corrupt file or something to that affect. 

    I've been trying manually again and I still cannot open any of the files I download from download.astaro.com with WinZip or any of the other file compression systems I've found.  7-zip,  pkzip, gunzip on linux      I keep getting "Error reading header after processing 0 entries"   Same goes for the ISO images..  
    So when I try to upload the up2date manually off my system the admin session says its in the wrong format and cannot upload or install the update.

    Am I supposed to rename the update when I get it on my system or leave it as is and try to extract the file? Any of those haven't worked.

    Any help is still appreciated!

    why not install 5.1 and try it there?

    no need to extract the files. Just import it to webadmin. This takes some time, because the files are big.

    I also recommend to install V5.1 directly from ISO.

    Yes, by now I've already reloaded with the 5.100 iso and it is operational. However I've still not found a resolution to the internal error issue.  

    Luckily there was a later ISO with the previous patches but what caused the problem in the first place and how is it fixed.
